Inside the craft where instinct matters as much as the science

With a quick nod, Josh Morrow’s welding helmet snaps into place, shielding him from sparks and the blinding light of the arc. Looking at a welding arc is like staring into the sun. Morrow huddles over his project for a few moments, sparks dancing.

He takes a break from welding and removes his helmet. Sweat beads along his brow. He’s a pipefitter and welder stationed at Boone Dam, with nearly 20 years of experience in the trade. He entered tech school right after high school and never looked back. Today, he’s one of the seasoned craftsmen at TVA.

Welding came naturally – a profession that runs in the family. Morrow’s grandfather was a welder after World War II.

“My grandpa is the one who guided me into this trade,” he said. “I fell in love with it.”

To someone outside the trade, it looks like melting metal. To someone inside, it’s chemistry, precision and intuition.

“Something a lot of people don’t realize about welding is how important memory is,” Morrow said. Longevity in the craft – remembering how certain metals and alloys behave – is a skill many might take for granted. Metal has a memory of its own. Bent steel wants to straighten, and anticipating that is a big part of Morrow's job. But the craft rewards a second, more human kind of memory.

Welding joins two pieces of metal by melting them together. The melted area is called the puddle – a liquid that must be protected from outside elements in order to maintain its integrity. Science is the magician here. Welders use gasses like argon, an invisible force field, to shield the molten metal from oxygen. If not done correctly, the weld can develop porosity – tiny holes that result in a weak, brittle weld. Morrow said it’s hard to spot issues like these until the weld is complete, an aspect of the craft that leans on expertise beyond science, into something closer to gut instinct.

Morrow describes a couple of weld types he might perform on the job. One is flux or stick welding: when the rod burns, its coating forms a protective gas cloud. While that weld creates its own shield, an inert gas or TIG weld – one Morrow describes as more surgical – uses argon blends to push oxygen away.

Morrow hopes to pass this accumulated knowledge down to the next generation of welders. He’s involved in interviewing and mentoring up‑and‑coming apprentices.

“It’s a tough, technical job,” Morrow said. “I just tell them to never give up. Take your breaks, come back fresh, and start over.”

By day, Morrow is a tough welder and part of a rugged craft. But when he takes off his helmet, heavy welding jacket, and gauntlet gloves, he reveals a tender heart. He’s a farmer and a husband, but most proudly a father – with a son who might follow in a welder’s footsteps, and a daughter Morrow says has him wrapped around her finger.
